What’s a gym mat with firmer foam? Why choose a firmer foam?
Answer: It all depends on its use. Firmness helps protect athletes from a bad fall, violent impacts and provides better standing support. Urethane foams are softer and provide more comfort for floor exercises. They have an absorbing effect for impact and less violent falls. We must make sure there’s a proper foam layer to avoid injury, 2 inches is ideal. In the case of gymnasts and martial arts, most will prefer a firmer ethylene foam. In this case, a thickness of 1.5 inches or 1 3/8 inch is more than enough.

How to make a gym mat (DIY)?
There are several possibilities to make your own gym mat.
Requirements before you begin your project
- be accompanied by an adult
- have sewing experience
- choose a good vinyl (18oz)
- choose the right protective foam (EVA)
- own a sewing machine for large sizes
- have a diagram of the gym mat including the sizes
Here are the 7 manufacturing steps of the gym mat (for informational purposes)
- Cut enough fabric (nylon material or mats) for the size of the mat.
- For a 3 x 6 feet tumble size mat, cut a 39 by 76 inches grade, allowing more that can be cut later.
- Cut your foam to the size of the mat, in this case, cut 3 feet by six feet.
- Attach a small adhesive bead to the nylon. Use only an adhesive that will not burn or damage the foam or nylon.
- Apply the foam on the nylon and smooth it down with your hand until it is perfectly flat on the nylon.
- Cut another piece of nylon the same size as the previous one and place it on the foam. Make sure the nylon stretches all over the mat and can touch the nylon fabric underneath on all sides.
- Sew the two nylon fabrics along the ends using a very strong sewing machine. If you do not have a sewing machine capable of handling this work, apply an adhesive bead to the edges of the lower nylon section and glue the upper section to it.
